The industrial revolution, and most of the machinery that followed it, became more productive and precise over time. But automotive manufacturing has always had a particular bottleneck, which is that assembly is complex and parts rarely arrive in the same position. This can jeopardise traditional robots, which historically perform their duties blindly. When it works, it’s efficient for repetitive tasks, but bottlenecks and line stoppages are created because of this rigidity and inability to improvise. An increasingly unacceptable cost is when it fails quality assurance and must be reworked.
Positional variability
Whether it is a car door on a hanger or a windshield in a rack, part position upon arrival varies. This is due to mechanical tolerances, or simply vibrations and slight shifts during transport. The result is that a component is offset by a few millimeters or tilted by a fraction of a degree. This creates a paradox – the robot can be both perfectly precise in its movements yet inaccurate in its application.
For decades, these assembly line robots have lacked the ability to perceive variations – they just continue to execute their pre-programmed paths irrespective of the part’s actual location. The result can be damaged components, errors, or the dreaded line stoppage. These inaccuracies result in high rework costs and reduced throughput for the manufacturer, as human operators must then intervene. But it’s reactive.
Adopting spatial awareness
Like the human that must traditionally intervene, the solution to variability is in in giving the robot eyes. With the developments in AI, this has meant computer vision can through either LIDAR, cameras, and/or laser triangulation sensors to understand the space in front of it. Solutions like Eines Vision Guidance systems help adjust the robots movements, making it adaptive. With higher upfront costs, other costs, such as reworks and damaged components is reduced. Because it’s real-time, throughput and speed isn’t hurt.
Some upfront costs are saved, such as using physical jigs and expensive high-precision fixtures that would force parts into place. Instead, just one 3D vision system is needed. Again, the true cost of blind robotics isn’t just the rework but the loss of operational agility. When customised orders are more common, this vision helps switch between different vehicle models and orders on a case-by-case basis.
Six degrees of freedom
3D robot guidance has the ability to locate a part in space with six degrees of freedom (6DoF). This means a part’s position can be defined by:
– Location (X, Y, Z axes)
– Orientation (roll, pitch, yaw)
Scanning a component to identify these six variables is a way to understand its spatial positioning perfectly – long before the robot contact is made.
The data is fed to the robot controller and it then adjusts the robot’s trajectory in milliseconds. For example, a car frame is slightly lower on the line than the previous one, or a door is tilted due to a loose fixture.
This helps decouple the robot’s path from otherwise rigid physical fixtures, and this see-then-act workflow eliminates the need for manual adjustments.
